I’ve been chasing an overheating issue on my 2007 Kodiak 450 and noticed air bubbles in the radiator after bleeding the system multiple times. Coolant level drops slowly and the temp gauge climbs on long climbs. New thermostat, water pump seems fine, no external leaks. What actually causes air pockets to keep forming? Head gasket maybe, or is there a specific bleed procedure I’m missing? Any help appreciated before I tear into the top end.

Air bubbles usually mean you’ve got a leak somewhere letting air in, or the system wasn’t fully burped. On the Kodiak there’s a bleed screw near the thermostat housing—if you didn’t crack that open while filling, air gets trapped. Also check the radiator cap seal; a bad cap can suck air in on cool-down.
Head gasket is a real possibility if bubbles keep showing up even after a proper bleed. Try a combustion leak test—those blue fluid testers change color if exhaust gases are in the coolant. Cheap and quick before you pull the head. Mine acted exactly like that before the gasket let go.
Could also be a cracked cylinder head or porous casting. Had a friend’s Rancher that kept burping air but never overheated badly. Turned out to be a hairline crack near the exhaust port. Leak test was faint but after pulling it was obvious. Don’t rule that out.
I’d start with the simple stuff first. Make sure you’re filling with the bike on level ground, engine running, rad cap off, and squeeze the lower rad hose to burp it. If you still get bubbles without any coolant loss, that points to compression getting into the cooling system.
Hold up—head gasket isn’t the only thing. Air bubbles can also come from cavitation if the water pump impeller is worn or loose. On those Kodiaks the impeller is plastic and can strip on the shaft. Check for play in the water pump shaft before you assume head gasket.
Cavitation is a good point. Also check if your coolant mixture is right. Too much water and it boils at lower temp, creating steam bubbles that look like air. I run 50/50 with distilled water and never had bubble issues after a proper bleed.
Don’t forget the heater lines if you have them. My Grizzly had a pinhole in the hose that only leaked under pressure when hot, but let air in when cooling. Took me forever to find. Check all hose clamps and the little bypass line too.
Yeah, cavitation and steam bubbles are often misdiagnosed as a head gasket leak. Do a block test first—Autozone sells the kit for like $40. That will tell you for sure if it’s combustion gas or not. No point tearing the top end off for nothing.
I’m with the head gasket crowd. If you’ve bled it multiple times and bubbles keep coming, it’s almost always a leaky head gasket. I’ve seen it on three Hondas and one Polaris. The test kit is cheap insurance before you spend a weekend working.
Disagree with saying it’s almost always head gasket. On older machines the rad cap can be the culprit. A cap that doesn’t hold pressure lowers the boiling point and lets air enter on cooldown. Replace the cap first—it’s $10 and takes 30 seconds.
True, cap is cheap. But if bubbles are constant even while running and cap is new, then I’d look at head gasket. Also check your overflow bottle hose—if it’s kinked it can create vacuum that pulls air back in. Happened on my brother’s Foreman.
Another thing: did you flush the system recently? Sometimes old coolant leaves deposits that trap air bubbles in the radiator core. A good flush with a garden hose and then distilled water can loosen that stuff. Might not fix it but worth a try.
I had a similar issue on a 400ex and it turned out to be a warped cylinder head. The gasket was fine but the head surface had a slight bow. Had to have it machined. If a new gasket and proper torquing doesn’t cure it, check surface flatness.
Could be the thermostat stuck closed or partially open. If it doesn’t open properly, pressure builds and creates air pockets. Easy test: pull the thermostat and see if bubbles stop. Don’t run without one long-term but it’s a good diagnostic step.
You guys are missing the obvious: a cracked radiator. Look for hairline cracks in the plastic tanks near the seams. They can let air in when cooling but not leak coolant when hot. Use a pressure tester on a cold engine to find it.
Pressure tester is the way to go for sure. Also check the water pump weep hole. If the seal is going you might get a slow leak that doesn’t show until the engine runs. Air can get in through the weep hole if the seal is compromised.
I’d do the combustion leak test before anything else. If it’s negative, then replace the rad cap and flush. If it’s positive, you’re looking at head gasket or head. No sense chasing ghosts without that test. Saves time and money.
On the Kodiak specifically, there’s a known issue with the thermostat housing o-ring leaking air. It’s cheap and easy to replace. Order a new o-ring and a gasket for the housing. Quick fix that a lot of people overlook on those years.
After all that, if you still have bubbles, consider a bad water pump seal that lets air in but no coolant out externally. The pump can have a slight leak past the mechanical seal that only shows up under pressure. Replace the pump assembly.
I’d also check the radiator cap sealing surface on the filler neck. If it’s corroded or rough, even a new cap won’t seal. A little fine sandpaper can clean it up. That fixed a persistent bubble issue on my buddy’s Sportsman 500.
