I'm trying to replace the ignition switch on my 2005 Polaris Sportsman 500 and I'm not sure what each wire does. The switch has six wires coming out of it, but there's no diagram. Can someone tell me which wires go to which terminals on the switch? I think the colors are red, black, orange, white, green, and brown. I don't want to fry anything, so any help would be appreciated.

On most Polaris machines, red is battery positive, black is ground, orange is the accessory/ignition trigger, white is often for lights, green is start signal, brown might be for kill switch. But cross-check your specific model because colors can vary. You can find a service manual for free online.

I just did mine last month on a 2010 Sportsman 450. Mine had red, black, white, orange, green, and blue. I'd say grab a multimeter and test continuity between wires and known components. That's the only sure way. Guessing can blow a fuse or your ECU.

Be careful – I've seen some switches where the wire colors don't match the factory wiring due to aftermarket replacements. If your switch is aftermarket, the colors might be totally different. I'd recommend buying an OEM switch with a pinout diagram included.

You can also use a wiring diagram from the service manual. I have a PDF for the 500 – I can send you the ignition circuit page if you need it. Colors match what you listed for my model, but don't assume yours is the same. Always verify with a meter.

I've been burned by mismatched colors before. My advice: disconnect battery, identify continuity between switch terminals in different positions (OFF, ON, START). That will tell you which wire is which function. For example, in START position, the start wire should have continuity with battery positive.

Actually, I'd be cautious about the brown wire. On some models, it's a kill or ground circuit for the CDI. If you connect that wrong, you might not get spark. Definitely don't just connect everything by color – I know someone who fried their stator that way.

I'm surprised no one mentioned the green wire – it's often a power for something like a fuel pump or accessory. Check if you have a relay that clicks. Best approach: ignore colors and trace wires to components. That's foolproof.

Before you do anything, take a photo of the old switch wiring if it was intact. If someone else messed with it, then you're flying blind. I had to trace every wire on my Grizzly because the previous owner swapped colors. Took hours but saved my quad.

I've swapped ignition switches on several ATVs. The common mistake is mixing up battery positive with an output that goes to the regulator. If you connect those wrong, you'll backfeed and damage the rectifier. Use a fused test light to find which wire is hot with key off.

On my Can-Am, the brown wire was actually for the parking light, not the kill switch. Different brands use different standards. So don't take generic advice as gospel. Find a model-specific wiring diagram or ask a dealer.

One more thing – if you have a remote start or something aftermarket, that could've been tapped into the ignition harness. That complicates things. Remove any non-stock additions first and return to factory basics.

I think some replies are overcomplicating. The simplest method: buy a switch that matches your OEM part number and just replace wires one at a time. But if you have a generic switch, then yes, you need to map it. Red usually switched battery, black ground, orange ignition, green start, white lights, brown maybe an accessory.

I'd actually argue against trusting color alone. On my 2006 Polaris, the orange wire went to the CDI kill circuit, not ignition. I would have fried the CDI if I followed common color coding. So use a meter or test light, period.

Good point. I had a Chinese ATV that used the same wire colors but completely different logic. So if your quad is a cheap import, all bets are off. It might be easier to just install a universal switch and label all wires first.

I'm a mechanic. If you can't find a diagram, you can also measure resistance between switch terminals in each key position. Make a table. Then match that to the vehicle's harness functions. For example, OFF should have no continuity between red and anything. ON should connect red to orange. START should connect red to orange and green.

Don't forget the starter solenoid. The start wire goes to the solenoid trigger. If you connect it to the wrong terminal, the starter won't crank. You can usually find the solenoid near the battery and trace the small wire back.

Ignition switches are pretty simple once you break it down. Battery positive, ground, ignition output, accessory output, and a start output. Five basic functions. Your six-wire might have a separate lighting circuit or a second accessory. Just separate them by function, not color.

One more thing – after you finish, test all functions before riding. Check that the kill switch works, lights work, and the engine shuts off with key. I once wired mine backward and the start button kept the engine running. Almost crashed.

I disagree a bit with the comment that colors don't matter. In my experience, on Polaris machines from the 2000s, the colors are fairly consistent: red B+, black ground, orange switched 12V, green start, white aux, brown kill. But always verify, yes.

If you're still stuck, post a picture of your switch and harness connector. Someone might recognize the pattern. Also, consider a service manual – it's worth the $20 even for a one-time job. Saves guessing and potential damage.
